An accurate coverage calculation is the foundation of planning every powder coating application. Our calculator lets you quickly estimate how much paint you need for a specific surface area and film thickness. It takes into account both theoretical parameters and real-world operating conditions – including application efficiency and powder recovery.
It is a practical tool for technologists, coating applicators and production managers. It helps reduce material losses, optimise the process and keep better control over powder coating costs.

How does the powder coating calculator work?
The coverage calculator for powder coatings is based on a proven formula used in the coatings industry, which lets you precisely estimate both theoretical and practical paint consumption.
Theoretical calculations
Film thickness (µm) × Specific gravity (g/cm³) = Paint consumption (g/m²)
This value is then converted into coverage:
1000 ÷ Consumption (g/m²) = Theoretical coverage (m²/kg)
- 80 × 1.65 = 132 g/m²
- 1000 ÷ 132 = 7.57 m²/kg (theoretical coverage)
Practical calculations - actual consumption
The theoretical result assumes an ideal application with no losses, which is impossible in practice. That is why our calculator takes real working conditions into account:
-
Application efficiencyThe percentage of paint that actually deposits onto the part being coated. Typical values are 60-80%, depending on the shape of the part and the type of spray gun.
-
Powder recovery system (optional)
- Recovery rate - how much of the sprayed paint is recovered
- Re-application efficiency - how effectively the recovered powder adheres on a second pass
The calculator automatically computes a factor that accounts for all losses and gives a realistic paint-consumption figure.
What you get in the results
- Theoretical and practical coverage in m²/kg or ft²/lb
- Exact paint consumption for the project surface area
- The required amount of paint in kg or pounds
- Estimated material cost and cost per m²
- Calculation assumptions - you can check which parameters were used
